The $2M mistake that could have been avoided with proper NPSH calculations

Enjoy 20% OFF on all Boostrand ChemE Courses

Hi ,

Although pump NPSH calculation seems like a simple equation, getting it wrong can lead to catastrophic project failures.

For example, a project team calculated that a vessel needed only 2 meters elevation from grade. But when the accurate NPSH calculation was finally done, it showed the vessel needed 5 meters elevation.

The problem? This error was discovered after the vessel was already installed.

Their "solution"? Try to elevate the 20-ton vessel by an additional 3 meters. This meant:

But here's what's worse:

If this error is discovered too late, after the vessel is erected and piping is connected, elevation becomes impossible. You're stuck with a pump that will cavitate, leading to:

And NPSH isn't the only hydraulic trap waiting to destroy your project.

Improper reboiler hydraulic calculations lead to:

These aren't edge cases. They happen when engineers miss critical hydraulic principles like static head requirements for the reboiler and tower, or two-phase flow pressure drop in return lines.

Here's the good news: These expensive mistakes are completely preventable when you understand the process engineering fundamentals.

That's exactly what I cover in my Pipe Sizing and Pump Hydraulics courses - not just the calculations, but how things work in real life.
