Maximizing the heat transfer coefficient (U) is the one of the most effective ways to minimize exchanger area and reduce fixed costs.
By "tweaking" geometry—for example by increasing tube passes or decreasing baffle spacing—we can significantly boost fluid velocity and heat transfer efficiency.
However, this technique carries a major pressure drop penalty,. If the velocity is too high, the resulting pressure drop can exceed allowable limits and impair the hydraulics of whole process, leading to a reduction in capacity.
That's why a process engineer should take all factors in consideration when sizing the heat exchanger in order to guarantee a smooth plant operation.
